What Is The Magnetic Separation Method For Graphite Anode Iron Removal

Magnetic separation is the core purification process to remove ferromagnetic iron impurities from spheroidized natural graphite and artificial graphite anode powder. Iron contaminants mainly come from grinding rotors, spheroidization liners, classifying wheels and steel pipelines. Residual iron inside graphite will trigger battery self-discharge, micro-short circuit and cycle degradation. Dry high-gradient magnetic separation is the mainstream industrial route for lithium battery graphite anode, usually arranged in multi-stage series in the production line.

1. Working Principle

Graphite itself is non-magnetic. When graphite powder flows through the high-gradient magnetic field, iron particles, iron oxide and weakly magnetic alloy wear debris are captured by magnetic media (stainless steel wool, magnetic matrix or magnetic bar array). Purified graphite powder passes through and flows to the next process. After media saturation, feeding stops temporarily, magnetic field is demagnetized, and adsorbed iron impurities are discharged automatically by vibration or airflow scouring.

2. Three Main Magnetic Separation Types For Graphite Anode

2.1 Permanent magnetic separator

  • Magnetic field: 100–600 mT
  • Application: Coarse pre-iron removal, capture large iron scraps and big metal fragments after spheroidization and crushing.
  • Advantage: No power consumption, simple structure, low maintenance.
  • Limitation: Cannot capture fine submicron weakly magnetic iron debris; fixed magnetic strength. Used as the first-stage rough removal only.

2.2 Electromagnetic dry magnetic separator

  • Magnetic field adjustable, equipped with cooling system to avoid overheating.
  • Application: Mid-stage fine iron removal, widely used for battery-grade graphite production lines.
  • Advantage: Magnetic flux can be tuned according to raw material iron content.
  • Limitation: Higher power consumption; regular cooling inspection required.

2.3 High-gradient magnetic separator (HGMS, preferred for high-end anode)

  • Magnetic matrix creates ultra-high local magnetic gradient; field strength can reach 1–2 T.
  • Application: Capture fine weakly magnetic iron wear particles below 1 μm, the critical stage for EV-grade graphite.
  • Advantage: Ultra-low residual magnetic impurities, stable ppm-level control.
  • Limitation: Higher investment; media needs periodic cleaning.

3. Multi-stage Process Layout (Standard Production Flow)

Graphite anode adopts staged magnetic separation instead of single-pass treatment:

  1. 1st stage: Pre-rough magnetic separation
After spheroidization mill outlet, remove coarse iron fragments generated during grinding. Prevent large metal particles from entering air classifier and damaging classification wheel.
  2. 2nd stage: Medium magnetic separation
After air classification, remove iron introduced during classification and pneumatic conveying. This is the main iron reduction stage.
  3. 3rd stage: Final fine high-gradient magnetic separation (insurance stage)
Before carbon surface coating, ultra-fine removal of residual trace iron. This step guarantees final magnetic impurity specification.

Process sequence: Spheroidization → 1st magnetic separation → Air classification → 2nd magnetic separation → Homogenization → 3rd high-gradient magnetic separation → Carbon coating

4. Key Process Parameters Control

  1. Material feeding state
Graphite powder must be fully dispersed and free of agglomerates. Powder agglomeration wraps iron particles inside, so magnetic field cannot capture embedded iron. Vibration feeding + dilute pneumatic transport ensures single-particle exposure to magnetic field.
  2. Moisture requirement
Moisture ≤0.2%. High moisture causes graphite sticking on magnetic matrix, blocking the separator and reducing iron removal efficiency.
  3. Magnetic field strength
Rough removal: 0.3–0.6 T; fine purification: 1.0–1.5 T; premium EV graphite: 1.5–2.0 T. Do not blindly increase magnetic field, excessive field will trap graphite powder and reduce yield.
  4. Feed rate
Lower feed rate extends particle residence time in magnetic zone and improves iron removal effect. Overfeeding leads to particle stacking and poor capture efficiency.
  5. Purging & cleaning cycle
Set automatic periodic cleaning cycle. When magnetic medium is saturated, stop feeding, cut excitation current, vibrate and blow compressed nitrogen to flush iron sludge. Cleaning frequency depends on incoming iron content, usually per shift.

5. System Design Requirements For Graphite Anode

  • Full closed nitrogen protection: Prevent graphite dust explosion and powder oxidation; avoid air leakage and cross-contamination.
  • Powder contact components: Polyurethane or ceramic lining to prevent secondary iron pollution.
  • Static elimination: Ground all pipelines and separation chamber to reduce static powder adhesion.
  • Online monitoring: Test residual magnetic impurities after separation by magnetic susceptibility analyzer or ICP, closed-loop adjust feed speed and magnetic field intensity.

6. Quality Target & Inspection Method

  • Standard battery graphite: Magnetic impurities ≤10 ppm
  • High-end EV graphite: Magnetic impurities ≤3 ppm
  • Inspection: Offline ICP elemental analysis + magnetic powder tester; periodic sieve inspection to check residual metal particles.

7. Common Problems & Troubleshooting

Problem Root Cause Solution
Residual iron exceeds specification Powder agglomeration wraps iron; feed rate too high; magnetic medium saturated Increase vibration dispersion; reduce feed rate; shorten cleaning interval
Graphite powder loss on magnetic matrix Excessively high magnetic field; fine powder static adhesion Reduce magnetic strength; add static elimination and nitrogen purge
Blocking inside separator High material moisture Dry feed powder; heat tracing on pipeline
Secondary iron contamination Unlined carbon steel chamber or pipeline Replace with ceramic / PU lining

Magnetic separation only removes ferromagnetic and weakly magnetic metal impurities. Non-magnetic impurities such as silicon, calcium and aluminum cannot be eliminated by this method. If ultra-high purity is required, magnetic separation should cooperate with acid leaching or high-temperature purification.
